Weight: polycarbonate wins
Start with the clearest difference. Polycarbonate is a lightweight plastic, and a typical polycarbonate carry-on weighs somewhere around 6 to 8 pounds. Aluminum cabin cases, as a category, run a couple of pounds heavier. The metal shell, the internal frame, and the latch hardware all add mass that molded plastic does not carry.
Those pounds matter more than they sound. Every pound of case is a pound of clothes you cannot pack on airlines that weigh cabin bags, and it is weight you lift into the overhead bin on every flight. If your single highest priority is the lightest possible case, polycarbonate is the correct answer and no honest aluminum brand will tell you otherwise.
Impact: flex versus dent
The two materials fail in completely different ways, and this is the heart of the comparison.
Polycarbonate absorbs impact by flexing. Drop it, throw it on a belt, stack bags on top of it, and the shell deforms and springs back to shape. That elasticity is the whole appeal. The catch is what happens past the limit: when polycarbonate finally fails, it cracks, usually at a corner or along a stress line, and a cracked shell is compromised for good.
Aluminum does not spring back. Hit it hard enough and it dents, and the dent stays. But a dent is a cosmetic event, not a structural one. The metal deforms, absorbs the energy, and keeps doing its job. The latches still close, the frame still seals, and the case keeps flying. Closures: zippers versus frame latches
Almost every polycarbonate case closes with a zipper. Zippers are light, cheap, and forgiving of overpacking, which is why the industry uses them. They are also the weakest point on the bag. A coil zipper can be forced open with a ballpoint pen and rezipped without an obvious trace, and an overstuffed zipper is the most common failure on hard-shell luggage.
Aluminum cases almost always use a rigid frame with latches instead. There is no zipper to burst, nothing to force open with a pen, and the locks are usually built directly into the latch hardware. The trade-off is discipline: a frame case closes when the contents fit and not before, so there is no cheating by leaning on the lid. Temperature and aging
Polycarbonate is impressively tough when new, but it is still a plastic. Years of UV exposure and temperature cycling slowly make it more brittle, and cold weather raises the chance of cracking on impact. Cargo holds and winter tarmacs are not gentle environments for aging plastic.
Aluminum is indifferent to all of it. Heat, cold, and sunlight do not change its properties in any way that matters for luggage, and an anodized surface is chemically stable for decades. A ten-year-old aluminum case is structurally the same case it was on day one. A ten-year-old polycarbonate case is not.
How they look after fifty flights
Both materials scratch. The difference is what the scratches look like.
Scuffed polycarbonate tends to show pale stress marks and abrasion that read as wear. Textured finishes hide it better than glossy ones, but a hard-used polycarbonate case generally looks tired rather than traveled.
Aluminum scratches and dents too, and none of it buffs out. But worn aluminum reads differently: the marks build into a patina that many owners genuinely like, which is why well-traveled aluminum cases are often shown off rather than replaced. This is taste, not engineering, but it is a real part of the ownership experience.
Price reality
Good polycarbonate is affordable. Well-reviewed polycarbonate carry-ons from established brands start around $200 to $300, and the value at that price is genuinely strong.
Aluminum costs more to make. The sheet metal, the forming, the riveted or screwed frame construction, and the latch hardware all add cost that injection-molded plastic avoids. Repairability
A cracked polycarbonate shell is usually the end of the case. Cracks spread, patches rarely hold, and molded shells are not built to be reworked. Wheels and handles on good polycarbonate cases can often be replaced, but the shell itself cannot.
Aluminum construction is mechanical rather than molded: panels, frames, latches, and hardware are riveted and screwed together, which means they can be serviced. Dents can sometimes be worked out, wear parts can be repaired, and a damaged case is rarely a dead case.
